Does anybody know if Rockbox will run more smoothly with a different allocation unit size when formatting an original iPod hdd (to exfat)?
I would suggest you change the HDD to a CF, and you will likely get rid of the issue you are having. To me CF mod is a no brainer with all the benefits it brings to the table.

1) You guys said CF was a near obsolete format; why go with it over SATA?
2) I scored an iPod Classic 5.5 What are the steps/products (besides Rockbox) to get this to a problem-free, excellent sounding, (near) maxed-out GB, music player?

I would! But I assume by your previous mention of mSATA's issues, this is a sarcastic post. I really wouldn't mind getting 1TB or 512GB in an iPod 5.5 though...
I spent $189.00 just one the mSATA card and $24 on the mSATA to zif adapter! But it was a fun project though.
Losing $200 on a project is not much fun
