Smaller files typically work fine for me too, but hi-res audio files can include huge images (even PNG) by default. If I am editing metadata to add missing images from external sources or reduce pre-existing, I typically try to reduce to 1000x1000 jpg for the sake of other devices with larger/high-dpi screens. It would be helpful to know the exact limits for file size or resolution to fix those that wont display.
You could experiment, take one album and embed artwork at different resolutions in each track until you find the size that won't display. Then you will know the size limit, like start at 400 x 400 in one track, then 450 x 450 in another then 500 x 500 etc.. I am willing to bet that 600 x 600 or even 500 x 500 at 72 dpi jpg should work fine for most displays. Standard vs progressive is also a factor as most DAP's can only handle standard jpg and most probably can't handle png.
