Oi, then that really seems like a no go then. Pity.

There's a post in here saying someone notices the clickwheels either being recessed or sticking out if you mix and match faceplates. The 160GB Thick should be the same as my 60gb, just different GB stamping. You'd use a 5th gen wheel with the clear faceplate. When I was looking on eBay for 120GB logic boards a lot of them came up as 120GB/160GB (6.5/7th). So they're interchangeable sounds like. That photo with the silver classic faceplate is with its frame also. Picture your 7th 160gb frame with logic board with a clear housing and either a grey or black 5th gen wheel.
Do you mind if I pm you? I have a few more questions.

How is it going? I also had always problems with file transfer under RockBox. Do you use the latest RockBox version?
Actually this problem turned out rather weird. I couldn't get the rockbox-only ipod to work reliably (kept stopping during playback, probably due to that rockbox sync issue). What solved the issue with the cards not working right in the ipod was just replacing one of the 400gb ones with a 512gb one. Then it all worked fine, with dual-boot and everything reporting the correct size.
But the really confusing thing is the 400gb card that seemed to be the cause of the problem, then passed h2testw testing perfectly - i.e. it was a good non-fake card. And then, weirder still, it worked fine when I used it to upgrade another modded ipod, swapping it in to replace a 200gb card.
So I still don't know what the original problem was, with that first ipod constantly coming out as 552gb instead of 1.6Tb. But now that one's OK at 1.7Tb and the other older one is now upgraded a bit with that removed 400gb card. Seems as if no component was faulty, it was just that that particular ipod/iFlash didn't like that particular combination of cards. Really baffling (and a tiresome waste of time and effort!)

What 400gb and 512gb card did you use?
The latest changes in Rockbox might have solved the problems with iFlash adapters and other flash mods: https://forums.rockbox.org/index.php/topic,52561.msg246581/topicseen.html#msg246581

Both were sandisk ultra. But, as I say, the 400gb that seemed to cause problems in that ipod, is now working fine in a different one. Both ipods are now fully loaded up with about 1Tb of stuff and seem to be working. So really have no clue what happened with the "552gb" issue.

can you share the link to the black headphone and bezel?
It's all from aliexpress. I have a couple spares I think, in black and in white too, of the connector bezel. headphone jack I have one in white 5th gen. the color cases, I might sell them, except the green one. I also have spare 30gb drive, if any one needs it, also used rear cases... a 5th gen black click wheel... These tiny parts I can ship worldwide for 1.5€ up to 20g.
In any case, in Aliexpress you have it all already. These rubber cases are also from aliexpress, more expensive than the regular cheap ones of 1$ each, they are really smooth on the outside, like velvety. Not so gripy, true, but fit is much better. Happy with those, maybe i order also transparent and black one.

Does anyone know if there is a battery with a higher capacity than the OEM which will fit in the ipod classic thin as it is? I know that there are some that will work with the iFlash mod, or changing the back to thick. I don't need it to be 3000mah, but would like something that would last a bit longer. Thanks.

How many hours of battery life are you getting currently ? Do you have a 6th - 7th gen classic or a 5th - 5.5th gen video (but people refer to them as classic which is incorrect) .

I have a 7th gen (thin). The battery life is erratic. It ranges from 5 to 10 hours between charges. And sometimes seems to plummet suddenly for no apparent reason. If I am going to go through the nightmare of opening it up and replacing it, I would like to install a higher capacity battery...if one exists for that model. Thanks.

You can get this https://www.ebay.com/itm/Original-A...396570?hash=item341b01b6da:g:E8cAAOSwmcJd8UHE
and https://www.ebay.com/itm/iPod-6th-G...302234?hash=item1c7ee9499a:g:BHcAAOSwd4tT95Jq
I've ordered from both stores without issue. Thats the cheapest route before going iflash + sd card + 3000mah battery. I'm using a 5th gen iflashed with thin battery and getting 6 -7.5 hrs (off the charger).

Thank you! It looks like a workable solution.

Replacing the battery certainly a great idea, but as you say, if you are gonna do the annoyance of opening it, I would certainly go for an ssd card, or iflash, ssd card from aliexpress much better, it's smaller, cheaper overall, an comes with a free truly large battery. Also, with flash storage, battery use is smaller. so you will get nokia battery, 30 hours of use, also free rear cover, so it will look neat.

from 50$ the whole kit shipped. that's where i bought mine, only complaint is that the rear case was not laser etched, the one i received, but i got refunded and ordered another one for 8$ shipped.
