Stiffened felt, they have it in little 10 x 12 sheets in most of the craft stores I have been in Michaels, Jo-ann, other places? :D. I determined it made no difference in sound by holding sheets up to my headphones while I listened to them. I couldn't hear any difference like that, so i figured it was good to go and like i said, it comes in numerous colors.

How do they make stiffened felt?  Feed it Viagra?

Whew ... I made it home a bit earlier than my wife and daughter did this afternoon.  I was hammering away at some work on the laptop when the FedEx Ground truck showed up.  Both pair of Alessandro MS-1i headphones just arrived a short while ago.  Stock?  They're OK.  However, they're crying for some of the holes on the back of the driver to be opened up and wooden shells to be utilized.  I'm thinking once that has been done, I'll be in the "ballpark" of where I'd like the sound to be.   The box just indicated they were the MS-1 headphones, but didn't indicate the "i" designation.  However, when looking at them, one can see the more pronounced cup - more like the appearance of the SR-125 Grados.  I believe that's one way of telling the regular MS-1 from the MS-1i headphones.
 
I'm just using them "as-is" in stock form right now.  I don't have the energy to perform some mods at the moment.  The 5:30 a.m. mornings are killing me.  This last week of working for the current company has me getting into the office earlier to try and knock out as much as I can.

So I've decided to go to war against the rear grille button.  Armed with boiling water, two pairs of pliers and eventually a lighter there have been casualties on both sides, and no clear victor:

 
Has anyone managed to remove the button without destroying the relatively harmless plastic screen?

In other news I replaced the adhesive felt pads that were on the back of my driver magnets with a wad of blutak and the results are astonishing.  The felt was better than nothing, but IMO the blutak tightens things up much more (because it has more mass perhaps?).

I seem to recall that people used to say that the new batch of Grado's have these much more securely glued on plastic buttons...

Ouch.... If you are interested, I have a set of plastic SR60 shells that Big Bill sent to me when I had nothing to use for my broken shelled SR225's. I would be happy to pass on the goodwill and offer them to you if you would like em.... We are going through a postal strike here in Canada, but you have my word they will be out if you want them when things calm down......

You aren't going to get that button off without removing the screen.. It took me 30 minutes and some metal files to get the screen off the back of the buttons so that I could stick em on one of my pairs of portapros. It seemed melted on to me. Just remove the screen and get yourself some cheapo grill material. It's easy to find if you just look about and the metal screens look ridiculously nice. Meanwhile, it won't hurt anything if you don't have a grill :)

I've heard this before.. Supposedly the dynamat works even better than the blu tak too. But, I haven't been able to do a comparo. You can prolly source a couple small pieces of dynamat around here if you ask nicely enough :).

It's just nice and flat and you can see through it, yet its rigid enough that the little edge I have cut out of my cups for a screen holds it in place. And air goes right through it. It hardly changed the sound when I was sticking it over the holes on the back of the driver. It definitely makes no difference used as a grill material.

Why not just replace the grill, rid your Grado of some plastic.

Actually, when we want the Grados without the "buttons", but want to keep the stock grills, we just purchase Alessandro headphones.  The MS-1 / MS-1i is button-less. 
 
However, as pointed out by the others, consider replacing the plastic grill with some other material (aluminum screen, etc.).  You'll be much happier.

I've returned victorious.  The tightest mesh that my local Home Depot had was a 1/4" mesh.  Quite frankly there are probably small birds that could make it through my grill.  All the same I am very satisfied with how Do-it-yourself-y my Grados look:
 

Do NOT ignore the dirty sock.  I took the time to bring it into the photo because I heard that's what all the cool kids do.

You've done quite well in short order.  I was going to offer you up some SR-225 cups or even my Alessandro MS-1i cups after I move them over to wood this weekend.
