I love my HD650's but i just can't handle the headband anymore. Its just way too unbearable. I want to built my own headband and I need some advice about where to start. I came across this interesting headband modification on Flickr and it looks pretty interesting. I don't know if i want to use the MDR-XD400's headband he uses in the slideshow but I like the idea. Where should i start? Should i start the new headband from scratch? Should I use another headphone headband as the starting point? Is it clamping too hard or is it a problem with the pad?

It's both. The clamping is a problem for anything more than an hour and the top padding is too hard and pulls on my hair and hurts my head.

Is there metal under the plastic or is just a plastic band?  Take off the plastic and I bet it's spring steel underneath.  
 
For the pad, you could get a replacement beyer pro pad.
