I've broke a second ipod video. How to restore?

I've got a refurbished ipod video with 240GB Toshiba MK2431GAH (originally 5th gen 30gb) from ebay. It worked great, i've installed rockbox on it, everything was fine, but then i've tried to do some hardware upgrade and actually broke a logic board.
So, yesterday i've bought another ipod video 60gb; i've double checked it and everything was fine. I've disassembled it and replaced the HDD with my MK2431GAH from the first dead ipod; then new ipod refused to boot, saying something like "connect to your computer, use itunes to restore". I've connected it to a pc; it was detected as a 1241GB HDD; itunes said that ipod is corrupted and i need to "restore" it, i've agreed, itunes showed me the restore progress bar for a while and then said "cannot restore an ipod due to an unknown error (1429)" or something like that. All ipod information in itunes ("name", "software version", "serial number") is correct, except for "capacity", it is "N/A".
I've tried to restore it several times, from different PCs - still "unknown error 1429", "unknown error 1418" etc; sometimes it even was "cannot be restored because it contains files that are in use by another application".
I've connected mk2431gah to a PC directly through a ZIF->USB cable, and everything is fine with the HDD, i've completely erased it with null blocks, but itunes still cannot restore the ipod.
Then i've tried to replace mk2431gah back with original hdd; but, surprisingly, ipod still won't boot with the same error.
I'm trying to do a manual restore as described in IpodManualRestore < Main < TWiki (from the linux installed to a vmware); but i'm getting stuck on the first step:

what does the kernel say when you plug in the ipod?

Do you mean `dmesg' output in linux?
Unfortunately, i'm in other place now and cannot see what exactly it says, but there was something about sdb discovery with "apple ipod device" name and about some I/O errors.
I can post a detailed listing here when i'll be at that place, after about 12 hours since now

What you gotta do :

reformat the hard drive in windows xp, fully, with the default method (fat32 i believe). Then use itunes to restore it.

I did this to fix my ipod video that i swapped drives with, since it was stuck in a "restore" loop

The ipod detects as a 1241GB hard drive, and i'm unable to create a partitions on it.
I'll try XP tomorrow, but i doubt if it will make any difference.

If you could paste the dmesg output that might give us some more clues but i think basically it's not detecting the harddrive properly at all.

I've never had an ipod 5.5g open but the S series gigabeats that I accumulate use the same harddrives. My only real advice is to carefully re-seat both ends of that cable.

And, what build of rockbox are you using?

When i'm disconnecting the HD, it shows a sad ipod face with a link on apple's website. Also, when iTunes is trying to restore the ipod, i can hear the "write" noises from HDD. So, at least, it is connected to ipod.

It doesn't get to that stage. Also, rockbox wasn't installed to the original 60GB HDD; and i've tried completely erasing 240gb hdd, so there shouldn't any signs of rockbox left.

It seems for me that iTunes during this restore trials someway broken the ipod firmware stored on flash chip inside of the ipod, so it will not work correctly even in disk mode...

Wow, someway i've got XP to reckognize the ipod:

Do not have any ideas why it have reckognized now (about 10 minutes after plugging in). I haven't changed a thing since yesterday; haven't recconnected the drive to ipod, haven't tried to "restore" it with itunes again... something weird with it.
Also, the HDD capacity is still shown as 1.1TB, not 60GB as it should be.

I've tried to do an itunes "restore" with this nearly fine reckognized ipod; "restore" again crashed with error 1418; but, after that, ipod reloaded and became to load firmware (apple logo + progressbar).
After that, it went to a constantly reboot (apple logo for a few seconds, then turn off, then again apple logo etc). I've rebooted it to a disk mode, and, surprisingly, it is seen now as a 60GB HDD with one 60gb unformatted partition.
Tried to do a restore again on this 60gb detected ipod, and everything went fine, ipod boots up to apple firmware and shows up in itunes.
Still have completely no idea of why it haven't worked yesterday and why it haven't worked with 240GB HDD. As i have said, i've changed nothing since yesterday, but yesterday it haven't worked and now it works (however, detection speed under XP is horrible, it takes about 5 minutes for it to show ipod in "disk management").

However, it still won't work with 240GB hdd.
I've tried to do a manual restore as described on IpodManualRestore < Main < TWiki (with hdd connected to a pc through a simple zif->usb controller, not through ipod - otherwise i'm getting all this "I/O errors"), but after that itunes even don't detects an ipod s/n and software version.
Trying to do a bitwise copy from original 60GB to a 240GB now , wonder if it will help.

man; what are you doing man; this whole page is full of your journal; I gave up reading it; but what I think is that you have damaged either the logic board or the ribbon cable. i'm thinking the ribbon cable; you used the same one didnt you?? either that or you have damaged the connector on the logic board. also, check that you have definitely connected the ribbon cable the right way around. im serious; not trying to be rude, but since zifs will allow you to connect them either way and this direction is not consistent with all the drives you could have done that.

also try installing rockbox on the 240gbb (while not in the ipod) and then put it into the ipod

also; i'm guessing that you killed the first ipod by trying to DIYMOD it?? whoopsie

I've killed first ipod by trying to upgrade a battery.
HDD is connected the right way. Also, as i have said here, yesterday it wasn't working with 60GB HDD, and today itunes was able to restore untouched since yesterday ipod. If there was something with the cable or with the logic board or with the way i'm connecting hdd to the cable - ipod with 60GB hdd wasn't working today as well.

As i have said, ipod seems to just don't get to that stage.
Also, when i've tried to replace 60GD hdd with a 240GB for a first time - this 240GB was taken out from a first ipod, with rockbox installed.

Strange, but, after a dozen of unsuccesful trials to restore 240gb ipod with restore failing on about 5% stage, itunes processed the restore to the 100% (it took about two hours) and then said "itunes finished the update process, now you should wait and do not disconnect the ipod".
However, after that itunes again detected my ipod as "Capacity: N/A, Model: N/A, Serial number: N/A", and ipod still won't boot with the message "connect to pc and use itunes to restore".
