I was just listening to it (unamped), and the bass knocks on my head so much that I get a headache after listening for 5 min. Headphone out. Usual?

And no, I've made sure that Bass boost is not on. No equalizer settings used.

I've heard the koss 50 + ct570, but not the 35. But from what people say, doesn't the 35 have MORE bass than the 50s? ...And i thought the 50+ct570 setup had a little bit too much bass.

I did the hole mod to my Porta Pros when I used to own them, and it did indeed tame the bass a bit. The only downside is that the driver is exposed to all the dust and other nasty stuff that's floating around.

If you cut a round hole in the pad it will tame the bass and give better mids and better highs

What should the size of the whole be?

I really do like the KSC-35's: very musical and open, vocals especially, surprisingly good soundstage.

As big as you like depending on your taste, but most people cut it about the size of a dime.

Can you post pics? Sorry, but I just don't want to screw it up. Thanks.
