I did not take enough pictures and I am sorry now as it came out as nice project, but here is what I have.
Headband on mine 7 years old HD800 was all worn, loose on brackets and broken.

I decided to make a new plastic frame. For material I have used CF 0.7mm thick plate. Most demending is to grind opening for latches where plastic insert catches the headband brackets.
For version one I measured everything and mark on CF blank and than dremeled it out.
For V2 I cleaned adhesive from original plastik frame and use it to mark where openings are.
Thise must be very precisely cut as 9.8mm is too little and 10.2mm is too much fir latches to catch on it.
No images for that.
For V1 padding I used Poron, 5mm, first class foam, 5mm thick and for V2(one with recess in the middle cheap softer insulation band. Boath are working fine.
For leather I used sheep leather, 1.2mm thick, it could be thinner if I had it, 0.8mm would be perfect.

Ergonomically is perfect even there is no big difference without cutout in the middle.

I am typing this on my phone and english is not my first language but I gave my best.
Thanks fir comments
