I'm a huge fan of BTG Audio's bulk cable.  It's not the absolute cheapest, but in my opinion it's among the nicest to work with and the best looking, so long as you don't mind braiding it yourself.  That said, I don't see any on Brian's ebay page, so there might be a wait to get ahold of his wire.

Starquad seems popular around these parts, though I havent' worked with it, so can't speak with certainty regarding its suitability for headphone use, vs IC/etc use.

Johns silver wire is another inexpensive option, though the teflon sheathing is VERY thick and consequently the wire tends to be stiff and microphonic.  Multifilament or shoe laces will be your best friend in the world with this wire.

Another options if you don't mind braiding/sheathing your own cable is ethernet cable.  Since each foot of ethernet cable is going to provide you with 8 1' lengths of conductor, you end up being able to make 2 headphone cables with a single length of cat-5.

Also a fan of brain's from btg audio. You can also get it from his website, just Google btg audio. He will also do the recable for you for reasonable prices.
