The only cracking problem for Sennheiser afaik is the headband on HD280, so this is rather unusual to me. About a week ago I noticed there was a small crack on the left side of the gray part that holds the headband. I figured it wasn't a big deal plus I still had warranty so I ignored it. Then today I noticed the right side was cracking on the exact same spot as the left side. Just What is going on? I have a very small head (7 1/4 hatsize) and don't even use this headphone everyday, and when I do I use it very carefully.

It is common. When it happened to me I coated the whole assemby with a 2-part resin glue which came out smooth and shiny and looked great. You might consider it.

My HD555 has small cracks, so I applied Epoxy to the cracks and the cracks have stopped getting bigger.

Not that I am aware of. It's more or less a design defect from my understanding as it happens to nearly all models at some point or another.

No--I'm going back about 3 years. But there are a number of resin glues that dry clear and are self levelling--IOW if you coat them on reasonably evenly they'll level out and end up looking quite professional as well as greatly strengthening the phones.

I love the 555/595 series, but this is a weakness with them--a weakness Sennheiser should have addressed long ago. It's not as if they're budget phones--$150-$200 is a lot of money to most people.

If you've got a warranty you don't need resin glue, you need a complaint form from Sennheiser. Otherwise you need resin glue.
