Does anyone know where I can get a replacement screw for the ear cup on the HE-500? (I was taking the whole ear unit off the headband, and one of the screws broke off in the brass at the head of the screw...)

No idea to be honest, but you can probably contact HFM and they'll probably send out a replacement part.
Would you mind posting some pics though just to get an idea of which bit you mean?

What it looks likeWhat it should look like.
I've contacted hifiman and they said it would be $50 for replacement, not including shipping to them (in china) so I'm not too thrilled about that option. They did say they could send me replacement screws, I'm just worried that they will be of the same poor quality. I could drill out all four of the brass inserts and reinforce them with helicoils, but I don't thing that would be very cheap. The advantage is that I could then use a standard screw thread, and the threads would last longer...

That's not a pretty option is it.
Alternatively contact your supplier and see what they can do for you.

My HE-500's are also "faulty" right now but my problem is related to the screw above the driver (connecting it to the headband) and wondered if it was the same as yours. I'm also finding getting a repair quite horrible as I'm in the UK but purchased while in the US.
These older HifiMan's really do not seem to be built well at all compared to their newer models.

I wish I could contact my supplier, but I actually traded for them with another guy here on head-fi. Oh well. My uncle has a machine shop at his place, so I guess I should see if he has any suggestions.
