The sansa clip zip is compatible with 64gb micro sd? Now I'm using a 32gb micro sd class 4 and it works great.

Yes I'm using a SanDisk Ultra 64GB MicroSDXC on my Clip Zip without any problems. Just format it in ExFAT and you'll be fine.

4.5 years ago, I couldn't fill a 12GB player with MP3's......now, my lossy library alone is 140+ GB.

I believe e it's FAT32 you want to format it to. exFAT is the newer format that sdxc cards use.

Is there a risk with formatting a (new) SD card while it is in the player? My USB SD card reader thumb drive is not working.

I don't see why it would matter. I've used those formatters on my Sansas' internal memories before too.
