How is the fit on the new headband?
I could wear them for quite a bit longer than five minutes. I was usually good for about 45 minutes before they became uncomfortable. At an hour I didn't want to wear them anymore.
As in how the headband fits on the headphone? It's a pretty tight fit but not too bad.
Yeah that wouldn't really be acceptable for me, especially if I was dropping a grand. I would at least want to be able to comfortably listen to an album...
With HE400s on velours, I can comfortably have them on for a whole day (10+ hours) on weekends and have no after-effects other than 'headphone hair' and maybe a bit of itch on the top of my head afterwards.
My most comfortable cans are still the modded ksc75s though, they literally feel like nothing more than floating fluffy cushions resting gently upon my ears. The headband exerts zero pressure on my cranium anywhere, and the clamp is so bare minimum that they manage to stay on solid with just the slightest sensation that I am actually wearing them.
Headphone hair...the bane of my existence. One of the reasons why I stick to IEMs. The HiFiMAN headbands are generally better than most in this regard, as the surface area is quite large, and I can angle them to the top spiral of my head without them falling off.
Yeah but they are much more comfortable in the flat of your skull than at the back tip part 
By the way I just found why the early HE400s were failing, here's a photo of one of the prototypes shown in January this year

Now compare those reinforcement schemes to the current version..
I bet the older revision sounded cleaner though, since it had less obstruction for the sound.
It probably did have an effect though; here's a quote from a review done with rev1 HE400s:
"One small issue with the HE-400s is the treble, or to be exact the lack thereof. The high end is not completely omitted, but do not expect any form of sparkle or artificial airiness."
That is the antithesis of how the treble is with current HE-400s, which have a LOT of mid~upper treble sparkle, enough that some see it as a tizzy sound at times.
One of the perks of being bald, not something I have to deal with. 
Based on those images it looks like one could mod the Hifiman cans into a different connector fairly easily. I really don't like the one they use now and something like a mini XLR would be better.
It helps if you email the customer service incessantly; whole process took about 3 1/2 weeks for me because I kept reminding them to make sure the replacement is mailed off asap.
But if you still haven't heard of anything for 1 month now, it might be good just to contact them and check up if they received it at all.

And suddenly many people realize they wasted $20+ (velours + shipping) haha.
I asked them through their ebay channel and they said they didn't offer substitutions... Gave me a pair of velours and connectors for twenty bucks though...
