I need Milling work done

So my headphones broke and I need a part made for them. There is a plastic part on my STAX SR-507 that holds the leather strap down to the adjustable slide on the side of the headband. The part is probably worth $0.05, but no one will sell it to me. The US distributor won't do anything for me since the headphones are from Japan, and PriceJapan says I will have to ship the whole thing back to have it fixed. It is that or buy a whole new headband. So I am looking at $100-$150, because a 5 cent part broke on my headphones. That is outrageous to start, but the bigger problem is that I am broke. I quit my job when I started nursing school and ran through my reserves quicker thanI could have imagined. So now I am in a pickle.

 

If anyone can mill wood or metal into the proper form, I would love you. I would also pay you, but obviously I am not looking to spend a lot. Since the part I need it on both sides, I can send you the non broken one to replicate. I would ideally like two made, so they would match, and I won't have to worry about the same problem in the future. If anyone can help, or point me in the right direction, I would truly appreciate it.

Do you know how to do a bit of 3D or CAD ? You could model the part and have it 3D-printed with shapeways.

Thanks, I don't know how to use CAD, but I think I may know someone who does. For now I have fixed the problem with the help of a few bag ties. It is not the most elegant solution, but it will work until I figure something out. Thanks for letting me know about shapeways.

Would you post some pics of the piece?

Do you still have the broken parts?

My first recommendation would be to epoxy it back together and carefully file off any squeezeout.

Depending on the shape, you might be able to fashion a piece of aluminum by hand. It's easier to work than many think. Also, a machine shop might be able to knock it off for $20 or $30.

There are also kits where you can mold and cast plastic.

Anyway, put up a few pics. There might be a simple solution.

The first shot is the part in place, the second is my current fix, and the last 3 are of the broken part. The pictures could be better, the ones that are out of focus didn't look that way when I took them on my phone.

Seeing the part, you could buy some Sugru or some of those little plastic beads you can melt in boiling water and shape as you like. I forgot the name of that second product. A file and a few tools and you'd be good to go. You could also buy this bi-component stuff made to work on plumbing, gets really hard and can be reworked after, but I'm guessing it will be a bit too britle for your purpose.
