Need help on material choices for headphone construction

Hi,

I'm interested in building a set of headphones from the ground up, but I'm having trouble finding all the parts. My brother is in a fine arts program so he can cast plastic, rubber, and metal for the frame. However the real problem occurs in deciding what material I can vacuum form to create the transducer. As for magnets, I'll order two online and cut a path in it so I can insert the voice coil. Lastly the voice coil will be made from a 48 gauge copper wire from ebay, which I will wind 300 times or more.

 

-So basically anyone with suggestions as to what I should use for the diaphragm/transducer material please leave a comment.

 

-So far the only thing I've found that was in my thickness range (1mm or less) is this "Electrostatic Speaker Mylar"

How about aluminum foil...
